How to Wrap Pallets With Stretch Film: A Step-by-Step Guide

June 6, 2026 — Lê Văn Thăng

Wrap pallets the right way: 3-4 bottom wraps, 50% overlap, 150-250% pre-stretch. Step-by-step manual and machine method plus a film usage formula.

Correct stretch film wrapping holds a load to the pallet, protects it from dust and moisture, and cuts film waste. The proven method is to anchor the base with 3-4 tight wraps, work up the body with 2-3 wraps keeping at least 50% overlap, finish the top with 3-4 wraps, and keep an even 150-250% pre-stretch throughout. This guide gives the full step-by-step for both manual and machine wrapping, the standard number of wraps per pallet section, the correct tension, the five most common mistakes, and a formula to calculate exactly how much film you need.

Why correct stretch film technique matters

Wrapped poorly, a load shifts, topples, or breaks in transit. Bad technique also wastes material: you use more film while protection stays low. Wrapping correctly delivers several clear benefits.

  • Holds the load firmly so it does not topple during storage and transport
  • Protects the product from dust, moisture, and physical impact
  • Reduces film consumption and lowers packaging cost
  • Speeds up wrapping and raises labour productivity
  • Gives the load a tidy, professional appearance

Preparing before you wrap

Choose the right stretch film

Film thickness is measured in microns, and picking the correct thickness is the first important step.

  • Manual wrapping: 17-25 micron, high stretch, easy to pull taut by hand
  • Machine wrapping: 23-35 micron, more durable, suited to industrial wrapping machines

Beyond thickness, choose the film type to match your needs.

  • LLDPE (Linear Low-Density PE): Excellent stretch and high strength, widely used in stretch film packaging
  • LDPE (Low-Density PE): Softer, around 350% stretch, lower cost

Check the pallet and the load

Before wrapping, complete these preparation steps.

  1. Stack the goods neatly to form a stable block on the pallet
  2. Check the pallet for cracks or dents to ensure it is safe
  3. Clean the pallet surface and make sure it is dry before wrapping
  4. If the load has sharp edges, use padding or cardboard to protect the film

Step-by-step manual stretch film wrapping

Manual wrapping is the most common method for small to medium packaging operations. The detailed steps are below.

  1. Prepare the film roll: Open the stretch film roll and bring it close to the pallet. For hand wrapping, hold the roll in one hand for easier control, or use a roll dispenser.
  2. Start at the base of the pallet: Place the film end at a lower corner of the pallet. Pull the film taut and begin wrapping around the bottom.
  3. Apply 3-4 wraps at the base: At the bottom, wrap 3-4 tight, consecutive turns to build a firm foundation. Make sure each turn overlaps the previous one by at least 50% for added strength.
  4. Wrap the body with 2-3 turns: Continue upward from the base. Apply 2-3 turns around the body, pulling evenly and keeping the 50% overlap between layers.
  5. Apply 3-4 wraps at the top: When you reach the top of the pallet, wrap 3-4 final turns to lock the load in place and prevent it from slipping off the top.
  6. Keep even film tension: Throughout wrapping, keep the film pull even and steady. The right tension makes the film grip the load firmly without crushing the product.
  7. Cut and secure: When finished, cut the film at a suitable point and press the loose end onto the wrapped layers using tape or by pulling it taut so it sticks.
  8. Final check: Inspect the whole pallet to make sure no section is loose or poorly gripped.

Machine stretch film wrapping process

Automatic stretch wrapping machines are used in large factories and warehouses. Machine wrapping differs from hand wrapping in the following ways.

  • Turntable: The pallet sits on an automatic turntable that rotates around a fixed axis when the machine runs.
  • Film carriage: The film roll is clamped in the carriage and releases film automatically as the table turns.
  • Automatic tension: The machine controls film tension automatically for even tension from base to top (150-250% pre-stretch).
  • Programmable wrap count: You simply set the desired number of wraps and the machine performs them automatically.
  • Fast wrapping speed: A machine can finish one pallet in 30-60 seconds depending on its configuration.

Benefits of machine wrapping include the following.

  • Raises productivity 5-10 times compared with hand wrapping
  • Delivers even tension and consistent quality
  • Reduces physical effort and is safer for workers
  • Saves 10-20% film through better tension control

Standard number of wraps per pallet

The right number of wraps depends on pallet size, load weight, and protection requirements. The common standard is shown below.

Pallet section Standard wraps Purpose
Base (bottom) 3-4 wraps Build a firm foundation, anchor the load to the pallet
Body (middle) 2-3 wraps Bundle the load tight, prevent shifting in transit
Top 3-4 wraps Secure the top, stop the load slipping off above
Pallet corners 1-2 diagonal wraps (optional) Add stability for irregularly shaped loads

Note: For heavy loads (over 500 kg) or tall stacks, add 1-2 extra wraps at each section for greater strength.

Applying the correct film tension

Tension is the key factor in wrap quality. Too much can crush the load; too little and the film will not grip.

Tension standards

  • LLDPE (manual): 150-250% pre-stretch, meaning the film is stretched to 2-2.5 times its original length before wrapping
  • Machine wrapping: The machine can set tension from 100-300% depending on film type and thickness

How to check tension when wrapping by hand

  1. Pull the film so you feel a light but firm resistance
  2. The film layer should sit smooth and grip the load tightly
  3. If you see tearing or sagging, adjust the tension accordingly
  4. Repeated practice helps you find the optimal tension

5 common stretch film mistakes and how to avoid them

Use this checklist to avoid the most common errors.

  1. Wrapping too loose: The film does not grip, so the load shifts or breaks. Fix: pull the film tighter and add wraps if needed.
  2. Wrapping too tight: Crushes the product, damages goods, and wastes film. Fix: reduce tension and use padding at sensitive points.
  3. Uneven overlap: Gaps leave the load exposed. Fix: wrap more slowly and make sure each layer overlaps the previous one by at least 50%.
  4. Skipping the base or top: The load can slip or fall in transit. Fix: always wrap 3-4 turns at both the base and the top without skipping.
  5. Wrong film thickness: Film too thin tears easily; too thick is costly. Fix: choose 17-25 micron for hand wrapping and 23-35 micron for machines.

How to calculate the stretch film you need

To calculate the film required per pallet, use the formula below.

Film length (m) = (Pallet perimeter + Pallet height) x Number of wraps

Worked example

  • Standard pallet: 1200 mm x 1000 mm, load height 1500 mm
  • Pallet perimeter: (1.2 + 1) x 2 = 4.4 m
  • Total wraps (base + body + top): 3 + 2 + 3 = 8 wraps
  • Film required: (4.4 + 1.5) x 8 = 47.2 m, about 2 rolls of 25 m

Add 10-15% for waste during cutting, sealing, or rotation.

Tips for efficient stretch film wrapping

  • Wrap in cool conditions and avoid direct sunlight so the film does not shrink too fast
  • Wear gloves for better grip, making the film easier to pull taut
  • When wrapping by hand, turn your body with the wrap direction to save effort
  • Hold the roll at shoulder height or slightly lower for comfortable, safe wrapping
  • Check wrap quality right after finishing, before transport
  • Store film rolls in a cool place out of direct sunlight to extend their life

When to use a stretch wrapping machine

Use a stretch wrapping machine when:

  • You wrap more than 50 pallets per day
  • You need to speed up production
  • You require highly consistent wrap quality
  • You want to cut labour cost over the long term

Frequently asked questions

How much does pallet stretch film stretch?

Stretch film can elongate up to 350%, meaning 3.5 times its original length. For good load protection, however, stretch it only 150-250% (2-2.5 times) so it grips firmly without tearing.

Can I reuse old stretch film to wrap again?

No. Used film should not wrap a new pallet because its stretch is weakened, it tears easily when pulled, and it cannot guarantee proper load protection.

Is pallet stretch film recyclable?

Yes, stretch film is a recyclable material. You can send used film to recycling centres or to your film supplier for processing.

How should stretch film be stored?

Store film at 15-25 degrees Celsius and 50-80% humidity, away from direct sunlight and sharp objects that could cut it.

Is stretch film safe to handle?

Pallet stretch film is produced to safety standards (food-grade where declared). Even so, work in a well-ventilated area while wrapping to avoid inhaling fumes from the film.
