Cold Storage Plastic Pallets: Technical Requirements, Standards and How to Choose

A light impact from forklift tines or falling goods at -15C to -25C can snap a PP pallet foot instantly. With a cold store holding frozen seafood weighing hundreds of kg per pallet, this is a serious collapse risk.

How HACCP, ISO 22000 and BRC affect pallet selection

If your cold store applies or is preparing for HACCP, ISO 22000 or BRC certification, the pallet is not only a technical issue but a compliance one. Auditors inspect the pallets in the store directly and may require full replacement if they do not meet the standard.

  • Under HACCP and Decree 15/2018/ND-CP, materials in indirect contact with food (including pallets) must be virgin food-grade plastic with a smooth surface that holds no water and leaches no chemicals into food.   • ISO 22000:2018 requires the pallet to be recorded in the Prerequisite Programme (PRP): production material, periodic cleaning schedule and disposal conditions when damaged. When buying pallets for an ISO 22000 store, you need a supplier able to issue a certificate of virgin resin origin, not just a product catalogue.
  • BRC Global Standard adds a colour requirement. Under the foreign-body control principle of colour contrast, pallets in food-contact areas must be light-coloured (usually blue or green) so dark plastic fragments are easy to spot if they fall into food. Black pallets, even virgin HDPE, cannot be used in the food area of a BRC-certified store.

Plastic pallet types suited to cold storage and when to use each

There is no single cold storage pallet that suits every application. The choice depends on the store type, forklift equipment, racking system and specific hygiene requirements.

Mesh-deck 4-way entry plastic pallet (most common)

This is the most widely used type in commercial cold storage. The open mesh deck lets cold air circulate through the pallet, helping freeze goods evenly and shortening freezing time. Water from thawing goods drains to the floor easily rather than pooling on the deck and causing slipping or ice build-up. Four-way forklift entry gives flexible handling in the tight space of a cold store.

Suitable for: frozen seafood stores, processed food stores, chilled produce stores. Not suitable for: small loose items that can fall through the mesh holes, which need an added liner sheet or a plastic crate placed on the pallet.

Solid one-piece plastic pallet for blast freezing

A closed flat deck with no gaps carries load most evenly and offers superior rigidity at extreme low temperatures. It is typically used in blast-freeze stores at -30C to -50C where the highest mechanical strength is required. Drawbacks: it is heavier and less ventilated than a mesh deck, and water cannot drain, so it needs more frequent cleaning.

Cold storage pallet with selective racking

Cold stores with selective or drive-in racking usually require pallets with high rack load, typically 600 to 1,000 kg, because heavy frozen goods are stacked 3-5 rack levels high. Four common mistakes when choosing pallets for cold storage

The mistakes below all carry a real cost, from replacing the whole pallet fleet to failing a food audit.

  • Mistake 1 - Buying recycled PP because it is 30-40 percent cheaper: This is the most common and most costly mistake. Recycled PP begins to crack after 3-6 months in a freezer store. The cost of replacing 200-500 pallets plus a collapse incident in the store is usually 5-10 times the initial saving. Solution: always ask the supplier for the specific plastic type and require a virgin HDPE certificate before signing the contract.
  • Mistake 2 - Using black pallets in the food area of a BRC or FSSC 22000 store: Black pallets cannot be detected when a plastic fragment falls into light-coloured food. The result is a failed audit or a full pallet replacement of the food area right before the assessment. Always confirm the colour required by the certification system you apply before ordering.
  • Mistake 3 - Choosing an insufficient rack load: Frozen goods are far heavier than dry goods; one pallet of frozen seafood can weigh 800-1,000 kg. Using a pallet rated for 500 kg rack load on 3-level racking is nearly double the limit. After a few months the pallet sags and the rack beam shifts, with rack repair and pallet replacement costing tens of millions of dong.
  • Mistake 4 - Not requesting technical documentation for a GDP pharma store: Pharma stores under Circular 36/2018/TT-BYT require all equipment in the store to have supplier records in the QMS. Buying pallets from a supplier without a resin origin certificate and technical datasheet means the GDP file cannot be completed.
